This U.S. premium tobacco packaging project required more than a rigid outer box. The double-door structure needed to present twelve glass bottles as a coordinated collection: the doors open evenly, the internal tray rises gradually and steadily, and each bottle remains visually ordered throughout the reveal.
The engineering challenge began with material diversity. The construction combines printed and hand-wrapped paper, rigid greyboard components, bright gold card, white pearl cotton cushioning, multiple ribbon systems, and a lift mechanism. Each material introduces a different tolerance for folding, adhesion, die-cutting, and repeated handling. The objective was to make this complexity feel effortless to the user.
Visual continuity was equally important. The six connected outer faces needed to carry integrated artwork and typography without visible displacement or color variation across the doors, panels, wrapped edges, or connected seams. The finished box also needed to remain square, smooth, and stable, with clean corners, controlled edge wrapping, and a confident opening motion. Internally, the lifting tray had to support twelve glass bottles while the three 15 x 510mm white single-sided ribbons remained aligned, durable in use, and free from snagging.
The PackTonTon Engineering Team built the outer structure with 157g double-coated paper mounted to 2mm rigid greyboard. The exterior uses 4C printing, scratch-resistant gloss lamination, die-cutting, and hand-applied paper wrapping. A white ribbon specified as 3/4 with a 25mm exposed length provides a visible tactile detail on the outer presentation.
The resulting concept positions the package as a controlled two-door reveal for a twelve-bottle collection. The bright gold interior, white cushioning elements, and coordinated ribbon lift create contrast against the printed exterior, while the rigid structural base supports a premium, hand-finished presentation.
The tray combines die-cut construction, white pearl cotton cushioning faced with gold card, and an 1800g double-greyboard-backed base. Final cavity fit and bottle retention should be confirmed using approved bottle samples.
Production comparison uses approved references for 4C color, connected artwork, gloss surface appearance, ribbon placement, gold-card tray finishing, door alignment, and wrapped-edge quality. These are treated as batch-quality control points.
